Award winning Bluebird K7 restorers / engineers / operators now rebuilding Ford's iconic RS200 - as well as other mad projects.
Taming a rally monster in just three weeks. Can Emily do it? #Ford RS200
Emily is 17 this year and desperate to learn to drive so we've brought RS200 number #039 out of storage early because her wildly ambitious plan is to have the bragging rights that the first time she ever drove a car was an RS200 on a disused V-Bomber base. How cool would that be?
We've had to wait for the weather to play along a little and now we're on a roll but she doesn't have long to get this down. Will she do it?
Special thanks to the team at W B & Sons, classic car auctioneers for allowing us to basically take over their building for an afternoon so they couldn't get any work done.

Ford RS200 Rebuild! Amazing results with the King's Resin. Part 15
Просмотров 1,5 тыс.День назад
Following on from the success of last week's video repairing knackered honeycomb the plan this week was to get the other RS200, chassis No.139 out of storage and recommissioned for an upcoming event. But someone messed up his dates so that's now another week away. That then gave us the chance to try an even bolder repair on our chassis with oodles of resin and much honeycomb. Thanks for tuning ...
Ford RS200 Rebuild Part 14 Getting Stuck in.

After 3 months of baby steps in a freezing workshop the team decided it was time to either use the facilities or get off the pot and finally committed to putting some serious fixes on our RS200 chassis. And it worked. lots of progress, a few details for the detail fanatics and hopefully, as ever, some useful stuff to take away and apply to your own jobs. Thanks for tuning in - don't forget to s...
Ford RS200 Rebuild. Rivets & Honeycomb.
Просмотров 1,3 тыс.21 день назад
The Bluebird Project team is getting ever deeper into the structure of this car and unearthing problems and manufacturing issues that were there from the start. Ford admitted quite early in the life of the RS200 that it had structural issues but there's not a lot to see from the outside. The inside, however, points to issues that perhaps for reasons of cost or time constraints were simply burie...
Ford RS200 Rebuild! Concorde Accident to Car Resto Part-12

With the help of research into how Concorde was repaired in the 90s the Bluebird Project team is really getting the hang of working with smashed honeycomb aluminium now. Initially we were told that this material isn’t usually repaired, it’s thrown away and replaced but our RS200 is not only an iconic car, it's an iconic example of that iconic car. It's one of one - totally irreplaceable and men...

Back in April of this year (2024) my youngest, Emily, on hearing that the second RS200 was to be taken out of storage and rebuilt, started asking questions about how I became so fascinated with the cars in the first place. I explained that it all flowed from a newspaper article I'd seen when I was nineteen years old - she's sixteen now. This only garnered more questions - what did the article s...

The Bluebird Project team is really getting the hang of working with smashed honeycomb aluminium now. This stuff is not usually repaired so we're breaking new ground, which is gaining interest from people who work with honeycomb panels and adhesive specialists. You're just not supposed to fix this stuff. If it's bent, corroded or damaged you throw it away but this is not only an iconic car, it'...

Jet Engine Engine Install - The Bluebird Project
Very informative great stuff 👍
What would win in straight line speed, the RS200 or the 6R4
Depends on the individual cars and their spec, overall gearing, etc. But what we have here is a RS200 road car running about 360bhp and a full international spec 6R4 making 440bhp with shorter gesring so it will leave the RS200 for dead off the line until it runs out of ideas at about 110mph. The RS is good for nearer 150mph so it's not a fair comparison with these two cars. The 6R4s and RS200s were pretty evenly matched in rallycross but the RS is the better handling car by miles.
Hi. Until this morning I'd never seen your channel before but have now liked and subscribed. Being a life long fordaholic i saw the picture of the RS200, started watching it without noticing the channel name. I saw you and you looked familiar but i couldn't think where but i remembered you wearing a woolly hat with tassles. Then i saw your channel name and your past videos and it clicked. We live in Warwickshire, we go to the Lake District a lot on holidays. Anything to do with any type of engine, whatever it is fitted to, I'm keen as mustard. But since I'm 100% on your side of this Bluebird fiasco, I'll not be setting foot anywhere near the ruskin museum because of how they've treated you. Do they tell American tourists how THEY struggled to restore K7 without even mentioning your hard work? Sorry to go over old ground but watching for years of what happened to K7 just made my blood boil. On a much happier note, I am so jealous of your daughter to have a RS200 as her first car to drive!!! Good luck to her, hope she does well. Anyway all the very best to you and your family.
Indeed, the Bluebird team was seriously betrayed by the Ruskin Museum but we haven't gone anywhere and we're still watching and recording and we'll keep the historical record straight. So far, a year on, and after their assurances that others could easily fulfil our role, they've achieved nothing whatsoever and we're reliably informed by some of those who've been asked to get involved that the museum is realising it's not as easy as it looks. In the meantime we're all enjoying the RS200 build and Ems is determined to get that drive at Elvington so thanks for tuning in and watch this space.
Good luck Ems
Cheers, Alby. Hope to see you in the workshop soon.
Another great video! Always looks like you two have so much fun together. Good luck with the driving, and have fun with it!
We're having a riot. I reckon there'll be something else 'chuffing' wrong on the next leg of our learning to drive without learning to drive experience but she'll get there.
She is so lucky to have you for a dad. If it was me I wouldn't be that trusting with my daughter. 😂
Thank you. She wouldn't ALWAYS agree with that sentiment but we're best pals really. And she knows if she breaks it Daddy will be a tad disenchanted. 😒
Proper dad. If she can learn to drive that, whatever driving school car she ends up in will be a doddle.
Cheers. I reckon she's going to be a bit disappointed stepping into that Vauxhall Corsa with dual controls. 🤣
How tall do you have to be to reach the pedals in that thing? Ems could always wear platform shoes...
Not very tall - it's a tiny car but Ems is really tiny. Even with platform shoes she still couldn't see over the top but we'll get her there.
@@TheBluebirdProject even if I were thin, I doubt I'd be able to fit into it. Hope it all goes well - I'm sure Ems will do you proud.
@ She's certainly got the bug - it's going to be lots of fun.
Good luck Em. Those cars look great all these years on from production. The rebuild project of the other RS200 is an eye opener also. Detail that most of us never knew about in its construction.
It's a timeless design. And the horrors of the original design are news to us too but we're getting around that by degrees. As for Ems - it's gong to be death or glory at Elvington. Or, put another way, she'll stall it ten times then lose her temper with it and red-line it off the line. Can't wait. 😁
First car ever drove was an RS200 !!! I don’t imagine there’s another person who can say that. Thats incredible.
That's the plan... It's going to be very cool if she pulls it off. We're taking the 6R4 along too so you never know, she might get to try them both.
@ I think that’s a must do. It will be a day to remember and cherish for sure. Looking forward to seeing the video already.
@ So are we. It's not going to be dash from pole into the lead by turn 1 but if she gets it off the line and up through the gears it'll be a huge achievement. Fingers crossed. 🤞🤞
" I cannot reach a chuffing thing " I laughed my socks off ! As for the old lady in the video, I can't believe she's more or less 40 yrs old , what a beautiful machine ! 😉🏴👍
That was her word of choice all day. The main east coast railway line is literally ten yards from the warehouse too so there were a number of 'chuffing trains' that brought our filming to a halt too. And, yes, 40 years old next year and still a stunner!
What a lucky teenager makes an OAP really jealous. Great video as usual.
Thanks! We had a lot of fun making that. We've some interesting things to do next week to get Ems a bit closer to her dream.
Wait till you oparate the clutch.
😁 Ems is only too aware that 'RS200 clutch' is a phenomenon to be feared. She's heard me cursing it enough times.
Lucky Ems
Let's hope she can pull this off - we have quite an intense training programme for her but it's difficult to teach someone to drive without actually having them drive something... Fingers crossed. 🤞
@TheBluebirdProject either way she's still lucky. Getting to drive your RS, I'd love to have the opportunity to drive that and the Metro
@ If you come to Elvington you might get a passenger ride. Depends on the weather.
Another great video!!! 👍
Thanks. We're enjoying making these small films as well as cracking on in the workshop but we're doing some different stuff for the next few weeks, which you will hopefully enjoy.
A row of evenly spaced finish nails works well for stretching out honeycomb core. Just hook close to both ends of the block and pull.
Top tip... we'll make a honeycomb nail pulling tool tomorrow! Thanks for that, thanks for the feedback and thanks for watching, appreciated. 👍
Congratulations! I think the hardest part of that job was saying ‘another two inches’ without tittering 🤣. Tell the truth, how many takes was that bit 🤣
We're blokes - it's the story of our lives... 🤣 A minute later you'd have heard, 'another six inches' but we put the music over it.
Could you share where you got that countersink drill? At work we sometimes have oddball rivets that we countersink by hand, because our sheetmetal suppliers don’t have the correct stamping die. Would come in handy 🙏🏻
If you Google 'aircraft countersink' or 'microstop countersink' you'll find lots of them. Aircraft tools are aviation's best kept secret. There's lots on eBay - I just had a look. But you have to make sure you get the correct cutters for the rivets you're using, countersink angle, pilot diameter, etc. If you need to know anything else just shout. Bill
Thanks again for a great informative video ! 👍🏴😉
Glad you enjoyed it, thanks for watching. 👍
Love this channel looking forward to the next instalment.
The next instalment will hopefully involve the other car. 🤞
Another excellent video Bill. Never seen a rivet shaver before and the aircraft rivet countersink tool. I don’t need them really but I may have to buy them for a lonely corner of one of my toolboxes. 😂
It's those aircraft people. They have all the good gear but it's their secret. Everyone should have a rivet shaver.
Thanks for explaining the countersinking drill, I was given one but had no idea how useful it was.
They're a very handy tool. I was once in a factory where they made the parts to bolt satellites onto the tops of Ariane rockets to loft them into space and they were countersinking by hand! They thought a microstop countersinker was a gift from Heaven when I went and fetched one for them. 😁
What’s your technical background? You’re always sharing so much information which is gold dust with great explanations too
How long have you got? Automotive, motorsport, undersea exploration, metal sculpture, bits of aircraft here and there, car restoration, metal conservation. I've done a lot of things and been part of the engineering community forever. We restored Edmund Hillary's breathing set in the Bluebird Project workshop and a recent interesting project was mending a priceless ceremonial object 450 years old belonging to the government that got dropped down some stairs. I'm sworn not to reveal the details on that one though. Shame - it would've made a great film. Oh - and there was that boat thing that we spent 20 years on.
Good stuff 👍
Thanks for watching. 👍
Excellent as ever, thank you. I've played with race/rally cars for 40 years and never even heard of a rivet shaver. Every day's a school day.
We had just such a school day when one of our rivet suppliers said. "What you need here is a rivet shaver." "A what?" It's a great piece of kit - especially for making rough work look really neat. But I didn't tell you that. 😉 Thanks for watching.
More great tips and explanation, love the way you are improving the original design
I've driven one of these cars for 20 years believing it was strong as strong could be until the start of this project and it seems that had Paddington Bear laid up the chassis with toast and marmalade there'd be nothing to choose between his way and that of whoever built them for real. This is going to go from the most knackered RS200 tub ever rebuilt to the strongest one ever built. No excuses. Bill
Some good advice on rivets there again. I didn't know about the existence of those countersink drills or rivet shavers. Don't think I'll be finding them at Screwfix or Halfords...
We had no clue either when we first started. The aircraft world has all the best tools, and it's a well kept secret, but once you know the kit is out there you can get it all from eBay cheap enough and it's worth spending a few quid to nick their secrets. 😉👍
Great work again very informative
Thanks. We hadn't planned on tackling that job this week but it went well. Just needs a good clean up and we'll move on to the next part.
I noticed you rotated and re-drilled the threaded insert in the corner to keep the rivets further away from the edges of the panels. I liked that bit 😎
Yes, well spotted. It's pointless putting rivets so close to the edge, especially as they're 5/32" rivets so their area of influence is pretty big. One surprise we didn't expect, though, is that those inserts are made of some fancy steel and they didn't drill easily. Got there in the end, though. Thanks for watching.
More attension to detail then when Ford built the car ! wonder how many RS200's out there are in this condition without knowing it
They're probably all as bad but they'll hang together if they're not rallycrossed. several have had new floors installed on the quiet in recent years. It's the glue that's failed everywhere on this one, the whole tub was creaking and groaning but we're sorting it now.
Top work. The devil is in the detail your craftsmanship is amazing.
Thanks... we all served a 20 year apprenticeship on that big blue boat. We picked up a few skills here and there.
Another fascinating video, your doing a great job with the videos 👍😉🏴
Thanks - it's a new skill for us, being middle-aged YouTubists, but we're trying hard - when we remember to switch the camera on. 🤣
Dumbass question...........but......... As the honeycomb insert is bonded in with the resin, is there any flex in the panels? I'm meaning will things flex a little or is there a possibility of the resin cracking? Just very intrigued - not trying to be an arse 😁👍
It's a very reasonable question. There's almost no flex to be had in the honeycomb panels - they're unbelievably stiff. The key to making the rein flexible is to keep everything close fitting so the resin film thickness is kept to a minimum. Keep it thin and it will bend, a bit like trying to bend a block of cheese vs bending a slice of cheese, if you know what I mean.
👍
Presumably using the adhesive as the isolation between the steel & aluminium? Generally stainless isn't wise to use with aluminium as it promotes galvanic corrosion. Surprised that the steel parts haven't received some form of coating.
Indeed, we would normally join dissimilar metals with a polysulphide sealant and wet-rivet everything (dip each rivet in polysulphide before setting them) but this structure relies heavily on its glued joints so we had to glue it. Polysulphide is an excellent sealant to keep water and hydrocarbons at bay but it's not an adhesive. Even joining aluminium to aluminium with aluminium rivets carries the risk of dissimilar metal trouble due to the different grades of material. Everything will be painted and coated eventually - then we'll maker sure it doesn't get wet. No.139 has been wet 3 times in the last 20 years. 😊
Can't wait to see the next one, I love the RS200, and I would love to be able to own one. My younger brother used to work at Ford's R&D centre at Dunton Essex. He would seek me in occasionally to look under the covers 😉
I used to get into Dunton too in a former life - working on the ST and RS Focus programmes. Happy days...
Great progress.
Thanks, we're flying along now we're happy with the processes.
Great progress and informative as usual. 👍👍👍
Thanks 👍 We're almost beginning to enjoy making these little films. More soon.
Brilliant progress gent loving the content
Glad you're enjoying it - thanks for the feedback. Always appreciated.
Very enlightening on rivets (and aircraft engines), thanks 👍
Thanks for watching - we actually put a few rivets into the job in the next film. Less talk - more action. 😁
I never knew Pop was the manufacturer. As always it was another fantastic video. Thanks for all the effort you put into this Bill and Co.
Thanks for tuning in - we enjoy making these films so we're chuffed you like them.
great imformation thanks keep it coming
Thanks, will do!
Awesome!!! I too have learnt stuff from this video!! Years and years ago my grandfather repaired his Ford Anglia wing with some sheet metal work (where they frequently rust above and just behind the headlight) and blind rivets. The MOT examiner whinged apparently & was put straight by my grandfather as to how plane wings are made!! (He used to work at Vickers / BOAC). It subsequently passed the MOT! (My grandfather was very good at sheet metal work) 😁
Yes, all those planes stuck together with rivets can't be wrong. Even the modern composite fuselages are made in three parts so they can be fitted out then they're joined into one tube with guess what - two orbital joints full of rivets. Never underestimate the humble rivet.
Another excellent update Bill & some very useful information, this chassis is going to be better than when it was 1st made 👏🏻
That's the plan. It's quite shockingly bad even if it wasn't crunched and rotten! If you're passing the workshop it would be good to get together to discuss some repairs on the composites.
@TheBluebirdProject yeah mate I'll pop in as soon as I can, just been busy with work & making carbon parts for the GTE
Found that interesting as usual. Good to talk indeed. I had a new customer today, a 77 year old lady who was a Nun at one time. She managed to tell me most of her life story in the space of about 20 mins. My goodness she could talk! As she was leaving I said ‘Tell me something Roberta, when you were a Nun, was it a silent order?’ ‘Yes’ she said. ‘Well’ I said, ‘ You’re making up for it now’ 😂
🤣🤣🤣 She sounds like a laugh.
Hmmmmm, that solution is not original....... Do the redesign and fix the f**kups from Ford.
Good explanation of the areas of influence for rivets. Have you come across butterfly rivets? Used quite a lot to repair materials where a normal rivet might pull through. If my ancient memory remembers, I’ll try and find one in the garage and post a picture on troll central, sorry X. Great video and very informative.
Hi Pete, nice to see you're still there watching our antics. You must get back up in the summer once we reopen the Kerosene Café.
what have you had in that mug at 8 minutes 20 seconds?
🤣 Nothing but tea but it's forbidden to wash it. It appals the crew but they didn't grow up on building sites in the North East or they'd know you never wash your tea mug!
Just out of curiosity is this a rennison rallyx car and if so where did you get it from as I can see Tinsley trailers on the rear clamp in the background. Also is it a complete car when you bought it cheers
That's the one - if you want the back story there's another video on the channel called 'I fell in Love With a Bonkers Car'. It's all there, warts and all.
Great video. You really make me laugh, you guys are so natural, no script. You learn so much watching your videos
It gets a bit daft in there some weeks. It's our safe space where we go to decompress amongst friends. Most of what goes on would get our RUclips channel taken down in a heartbeat. Thanks for watching.
Thank you, great stuff, as always.
Thanks for watching - it's fun making these short videos so if someone else is getting a little pleasure from it so much to the good.
